3D puff embroidery
3D puff embroidery stitches a satin fill over a layer of foam, usually 2-3mm thick, that the needle compresses and shapes to create raised, dimensional lettering.
3D puff embroidery lays a sheet of polyurethane foam — most commonly 2mm or 3mm thick — over the hooped garment before the machine runs a dense satin stitch across it. The needle punches through the foam and compresses it into the stitch pattern, and once stitching finishes an operator tears away the excess foam around the edges, leaving raised, rounded letters that catch light and shadow instead of sitting flat.
This is the look on the front panel of nearly every structured six-panel trucker cap you see at a golf course or a brand pop-up — a foam-backed logo on a Yupoong 6006 reads as a step above flat embroidery for the same real estate, which is why it commands a premium price per cap. We've had reorders come back specifically asking for puff after a customer saw a competitor's flat version and wanted theirs to stand out on the shelf.
Digitizers have to redraw artwork specifically for puff — thin lines, small text, and tight curves don't hold up over foam, since the foam needs enough width to compress evenly without collapsing or tearing. Column widths generally need to run wider than a flat-embroidery version of the same logo, and outlines and sharp interior corners get simplified or rounded off in the digitizing stage.
Buyers sometimes assume puff embroidery works on any garment the same way it works on a cap — it doesn't travel well onto soft, drapey fabric, since there's nothing structured underneath to support the foam's rise. It's really a cap-and-structured-panel technique first, and anything else needs a test sew-out before committing to a production run.
